Recipe - Ford 6.0L Power Stroke
Bulletproof Premium build
Reliability tier: aggregated - verify before ordering, see /disclosure/
The full emissions-legal bulletproof: upgraded (round-tube) EGR cooler + external/relocated oil cooler that removes the OEM clog point entirely, ARP head studs with new gaskets matched to dowel size, complete cooling refresh, FICM upgrade, and full high-pressure-oil system refresh. This is the 'do it once' package for a keeper truck.
Parts
- 6.0L Power Stroke External / Relocated Oil Cooler Kit (Bullet Proof Diesel) - eliminates the OEM in-valley oil cooler as a failure point permanently (qty 1)
- 6.0L Power Stroke EGR Cooler, upgraded (Bullet Proof Diesel) - round-tube upgraded cooler, far more fatigue-resistant than OEM (qty 1)
- 6.0L Power Stroke EGR Cooler Install Kit (gaskets, o-rings, hardware) - single-use seals (qty 1)
- 6.0L Power Stroke Cylinder Head Stud Kit (ARP 2000) - ARP 250-4202; the factory TTY bolts are the limit - studs let the heads hold under boost and heat (qty 1)
- head-gasket-set (part category - specific model not chosen) - single-use; MUST match the dowel size - part-6-0-head-gasket-set-18mm or -20mm; verify by measuring (qty 1)
- upper-gasket-set (part category - specific model not chosen) - everything disturbed above the heads (qty 1)
- 6.0L Power Stroke Coolant Filtration Kit (spin-on) - protects the new coolers (qty 1)
- Ford Specification Gold HOAT Coolant (6.0L Power Stroke) - full refill (qty 1)
- 6.0L Power Stroke Water Pump - in the work area; wear item (qty 1)
- 6.0L Power Stroke Thermostat - with the pump (qty 1)
- 6.0L Power Stroke Degas Bottle (coolant reservoir) - cheap, in the area (qty 1)
- 6.0L Power Stroke Degas Bottle Pressure Cap - with the bottle (qty 1)
- 6.0L Power Stroke FICM Power Supply (rebuild board, higher output) - or full FICM; the heads-off job is the time to do it (qty 1)
- 6.0L Power Stroke STC Fitting Update Kit (high-pressure oil rail) - 2004.5+; heads-off access (qty 1)
- 6.0L Power Stroke Standpipe & Dummy Plug O-Ring Kit - with the STC fitting (qty 1)
- 6.0L Power Stroke IPR Valve (Injection Pressure Regulator) with screen & o-rings - new screen and o-rings while the HPO system is open (qty 1)
- 6.0L Power Stroke ICP Sensor (Injection Control Pressure) - and the pigtail; common companion (qty 1)
Install order
- cab off (or in-chassis stud method per SME); pull heads
- measure head dowels; select 18mm or 20mm gasket set; machine-shop check head/deck flatness
- reassemble heads with ARP studs; follow ARP torque sequence and values (step 4)
- external oil cooler kit + upgraded EGR cooler + install kits
- STC fitting + standpipe o-rings + IPR service
- FICM, water pump, thermostat, degas bottle + cap
- coolant filter; fill with fresh HOAT coolant; bleed; hot re-torque heads per spec
Expected outcome
The known 6.0 failure modes are addressed at the source, emissions-legal. This truck should tow and daily-drive for the long term. Supports a mild tune afterward (see recipe-6-0-mild-power-reliable) since the heads are now studded.
Do not
- do not fit the wrong dowel-size head gasket - measure
- do not skip the machine-shop flatness check on the heads
- do not skip the hot re-torque if the stud instructions call for it
- do not delete the EGR to 'simplify' - it makes the truck illegal for the road and is not needed with the upgraded cooler
Estimated cost: $4000-$7000 parts; labor often $3000-$6000 on top (rough) · Shop job. Heads-off / cab-off work, machine shop involvement, torque-critical. Budget significant labor.
